The value of metal castings exports declined in 2021 and employment in the industry has decreased. Foundries are also increasing the number of value-added services they offer. The rising prices of the foundry industry’s two largest input cost components, electricity and scrap metal, are putting the industry under pressure.

Electricity Crisis

Stable and cost-effective power supply is important for foundries since their processes consume relatively high amounts of electricity. Outages disrupt production, lead to under-utilisation of production capacity and higher costs, substitution of locally-manufactured products by imports, the threat of not fulfilling export orders and losing contracts and investment uncertainty. Companies are subjected to loadshedding and load curtailments and forced to spend capital on alternative or back-up electricity sources.

The South African Metal Casting Industry

The South African casting industry is varied both in terms of product and process capability. Castings are required for a wide range of applications and range from components weighing a few grams to castings for ships and off-shore oil rigs, which can weigh up to 300 tonnes. The castings sector supplies a wide range of products to most manufacturing industries with the largest output going to the Construction and General Engineering, Automotive and Mining sectors. Companies in the South African casting industry range from small specialist operations to large-scale production facilities. The sector is one of the more cohesive market sectors and is well-represented through the Aluminium Casters Association (ACA) and the South African Industry of Foundrymen (SAIF).

An Industry in Distress

Despite the many strengths of the domestic foundry sector, the general metals industry is in deep distress and longstanding issues such as government intervention in pricing and trade measures remain divisive. The metals industry continues to contract and statistics from the South African Institute of Foundrymen (SAIF) show that the number of operational foundry member numbers declined from 450 in the 1980s to 170 in 2015. Role players realise the importance of adopting new technologies, but investment is limited as a result of a market that is oversupplied, especially with low-cost castings from Asia.

The South African Metal Casting Industry

The casting industry is an important sector in the manufacturing value chain, as more than 80% of manufactured products used by a variety of different sectors of the economy contain castings. However, the industry has been in decline for a lengthy period, with the number of operational foundries decreasing from 450 in the 1980s to the current figure of 170. Annual production has also declined by approximately 26% since 2003 due in part to the increasing cost of raw materials, particularly scrap metal, and a lack of competitiveness in a global market where over-capacity is a problem.

Government Support

The combination of the challenges confronting the sector, which has an estimated 10,250 direct and 4,000 indirect employees, resulted in the Department of Trade and Industry (DTI) establishing the National Foundry Technology Network (NFTN). This aims to spearhead a significant government and industry association-led effort to develop a globally competitive South African casting industry through appropriate skills training, technology transfer, and the application of state-of the-art technologies. However, the competitiveness of the sector is still being threatened by a variety of factors including the influx of cheap imports, rapidly rising electricity and raw material costs, inflexible labour laws and high labour costs as well as the increasing cost of environmental compliance.
